Use this workflow when an ageing PLC remains operational but hardware availability, software access or documentation quality creates recovery risk.
Scenario
A production line still depends on a discontinued controller family. The system runs normally, but spare CPU and communication modules are limited. The engineering workstation is old, and the latest verified program backup is uncertain.

Recommended planning sequence
1. Freeze the baseline
Record exact catalog numbers, firmware, chassis layout, power arrangement and communication modules.
2. Verify recoverability
Confirm the latest program backup can be opened, documented and restored with available software.
3. Map dependencies
List HMI, SCADA, drives, remote I/O, safety interfaces, gateways and third-party devices.
4. Classify spares
Separate immediate recovery spares from parts that can wait for a planned migration.
5. Choose migration scope
Compare temporary spare support, phased migration and full replacement against outage constraints.
6. Test before cutover
Validate I/O mapping, communication paths, alarm logic and rollback steps before field changeover.
